Traditional screen printing is restricted by the number of colors. Embroidery, conversely, is indifferent to color quantity (within a standard 12-15 color machine limit) but is hypersensitive to density and area.
A small, solid-fill circle may require significantly more stitches than a large, hollow outline. This is because “fill stitches” (Satin or Tatami) must overlap slightly to ensure the fabric underneath doesn’t show through. Not all logos are created equal. In our factory’s digitizing department, we categorize designs into three tiers:
Low Density (Simple Text/Outlines): These designs use the fabric as part of the background. They are cost-effective and create a “light” feel on the hoodie.
Medium Density (Standard Corporate/Brand Logos): Most retail logos fall here. They feature solid text with a mix of satin stitches for borders.
High Density (Solid Fill Badges): These are the “heavy hitters.” Think of 3D puff embroidery or military-style patches. These designs can easily exceed 50,000 stitches, adding significant weight and “heft” to the chest or back of a hoodie.
As a specialized OEM, we often warn clients about the “Fabric Pull” phenomenon. Embroidery physically pulls the fabric toward the center of the design.
The Solution: On heavy fleece (350+ GSM), we can use higher stitch densities because the fabric is stable.
The Risk: If you put a high-stitch-count badge on a thin summer jersey, the fabric will pucker and wrinkle around the logo. This is why we align our technical tools with our fabric recommendations.
